Sucessfully Rebuilt Two Brembana Spindles in a Week

REA has yet another success story rebuilding Brembana spindles. We had two arrive at our facility last week and our technician rebuilt both of them and turned them out within the week. Not very many repair shops can say this. Not only are we adept at Brembana but also rebuild Colombo,Fanuc, and HSD spindles as well. Gas Prices

We have been listening to all the so called experts talk about the economy and what has caused the recession. Surveys are showing a majority of the American people think the President is doing a good job trying to solve the problems. But I believe one simple thing is being overlooked on a regular basis and that is the price of gas at the pumps. Gasoline prices have an effect on everything in the economy. In food prices alone it effects the cost to grow, process, transport, and sell in the supermarket. It costs the American consumer more to drive to buy the groceries. The more we spend on gas the less disposable income we have to spend elsewhere. So the effect will trickle down and affect other consumer products.
We listen to the economists on Wall Street talk about how the oil companies stock is down because the price of crude oil is down, yet they are still making record profits. While they are making these record profits the American consumer is struggling to survive. Washington needs to take a look at the effect this is having on ALL AMERICANS. With the prices increasing at the pumps again we are going to see a prolonging of the so called recession we are in.

More technical ability then the OEM pt.3

A few years ago a customer in Florida sent in a Baldor drive out of their Fadal mill after the OEM rep determined it to bad and wanted to replace the whole drive for an astronomical price. We found the cpu board to have some bad chips that were no longer available so we obtained a new CPU board from Baldor. Reassembled the unit, tested it, and sent it back. As it turns out Fadal had some custom mods to the software on these drives so the parameter listing is not the same. Updating the stock Baldor software to the Fadal Software is a simple matter of switching EPROMS and SRAMS. But the OEM rep was not a technical person and was wary of switching out the firmware chips. So with Chip programmer in hand and few spare chips in hand I boarded a plane for Florida and went to the customers location and reprogrammed the chips, tested the operation, all good for the spindle. Several other electronic problems were found in the machine and fixed. All simple ones. In one day we fixed more problems then the OEM Tech could not fix in the last few years, and repaired a drive for much less then the OEM wanted to charge

More tech knolege vs. reading a book, aka Doing what the OEM cant

I had recent experience where a customer had called us to help set the parameters on a new (not working) Control Techniques drive that was replacing an older version CT in a Cefla Easy 2000. I found that the parameters were code locked on the new unit and was really questioning why this drive was being replaced when it gave no errors when I powered it up to get the parameters out of it. After talking with the customer I found that traverse sprayer was loosing position and crashing into the side of the machine. Phone support from the OEM distributor/service determined that the drive was bad. I told the customer they just bought a drive they did not need and had a problem with the encoder or a mechanical problem, the original drive is just fine. The customer claimed they had eliminated mechanical so I did give them the benefit of the doubt on that. After quite a bit of explaining how the individual parts of this system the customer decided to check the spare parts inventory for a motor/encoder for this machine. They found one so we installed it, I put the original drive back in and gave the machine a run. It worked like a dream.
This customer could have saved a lot of down time and money if they would have called us in first. Th
Is goes to show technical knowledge is better then some guy reading out of a book. I diagnosed the problem on problem description alone, with out even referring to a book.

Doing what the OEM cant, again

A customer had sent in a TSR Fox-20 from their Schoen 2071 die cuter on the advice of an engineer at Schoen. When this arrived at the shop we powered it up and every thing seemed to be fine. After talking to the customer we found it was sent in because there were no lights. This was an immediate flag to me that once again the OEM knew nothing about basic trouble shooting. I took the unit back to the customer facility and reinstalled the unit. Sure enough no lights. After a few quick checks I found a defective power supply and made repairs to it on sight and had the customer up and running again in an hour. The customer had spent a few days working on this sending emails back and forth to Germany before contacting us.

Machine won't go into Auto Mode

I had a client call today that had a Bethel laminate press that they had moved from one factory to it's current location. They had everything back together, and it would work fine if you manually controlled it, but would not go to automatic mode when the operator told it to.

It's controlled by an Allen Bradley SLC 5/03 PLC. The first thing I thought of was a safety interlock connection was not being made.

You see, usually when an Automatic Mode is available, there are checks that the PLC makes to be certain that everything is up and running correctly before it will take full control.

So I fired up RSLogix500 and connected to the PLC. I downloaded a copy of the program off the PLC to the laptop and went online so I could monitor it as it was running.

I told the operator to press the 'auto mode' button so I could see where that input was coming into the PLC, and when I located it, I was also able to isolate the required items needed for it to go into auto mode.

I could immidiately tell that one of the needed inputs never lit up. A quick look at the machine schematics told me that that particular input was for the "Cycle Start" pushbutton. I asked the operator to toggle it so I could see if it did actually trigger the input, and low and behold, it did NOT. hmmm. Wiring problem, I bet.

So I traced the wires from the button to the PLC input module and noticed that when they had re-wired the cabinet during the re-installation, they had broken the connection from the button to the PLC. the wire was hooked up to the wrong point on a distrobution block and couldn't make the connection to the PLC.

So I moved the wire. the cycle start pushbutton started to work, so we tested the auto mode.

It worked like a charm.

The maintinance staff had worked on it for days, and didn't notice the miswired connection. They didn't have the tools to go online with the PLC and watch it operate in realtime, so they couldn't tell what was going wrong.

Chalk one up to experiance, and having the correct tools for the job.

After looking into the error that was shutting their bottling line down I found an Inverter that was faulting out with an over current error. Not being sure what we had in stock for inverters I pulled the drive out and took it back to the shop with me. Unfortunately we did not have it in stock. But my flexibility gives me an edge over other field technicians. I can fix to the component level. So I got the original drive out and put it on the bench and pulled it apart and started doing some standard repairs for these drives. After completing those I found other issues and corrected those. I was then able to return to the customer site, reinstall the inverter and correct a few other issues.

The customer was up and running by daylight Monday, and did not have to dump the 10,000 gallons of product in the holding tanks, which they would have had to do if they had to wait for a drives ditrbutor to open up Monday morning. This could have been worse if it were to happen on a Friday night and the customer didn't call us in. The product would have been lost and nearly 72 hours of production time could have been lost. But with REA in your corner you have 24/7 service to keep down time to a minimum

REA Technologies, Inc. builds Baseball Pitch Speed Interface Board

Back in the early part of 2004, our local minor league baseball team, the Hickory Crawdads, replaced their score board with the modern LED score board. The old Light Bulb Score Board had an area that displayed the Baseball Pitch Speed in miles-per-hour format. They wanted to keep the Radar Gun Baseball Pitch Speed Display, but the new score board did not have this option. So they asked REA TECHNOLOGIES,INC if we could design and build a Radar Gun interface based around their original Radar Gun, TRIAC Driver PCB, and Light Bulb Panel. They also stipulated that they wanted to use fiber optic communications from the Radar Gun to the Light Bulb Panel.

I started out by studying the communications format of the Radar Gun. I found that its protocol was RS232. I wrote a Microsoft Visual Basic program so that I could display the output of the Radar Gun communications on a Computer Monitor. We found that when a ball was thrown towards the Radar Gun, it would display the speed as 00045. This would translate to 45mph.

I then reverse engineered the Light Bulb Panel and the TRIAC Driver PCB. This was done so that I could design the Hardware Interface PCB for these two units. When the research was done, I designed the Hardware Interface PCB around the Microchip PIC16F876 microcontroller. I chose this microcontroller because it supports the RS232 communications protocol and had plenty of program memory for this application. Once the hardware was designed and built, I started working on the microcontroller program code. The program code translates the Radar Gun's acquired speed (for example,00045) to the patterns required to fire the correct TRIACS to turn on the light bulbs and display the baseball's pitch speed (for example 045). The code has garbage collection routines written so that spurious data does not get displayed on the Light Bulb Panel.

Lastly, I built an RS232 to Fiber Optic Converter so that we could transmit the Radar Gun's output to the Hardware Interface PCB. The fiber-optic cable runs underground around the perimeter of the ball field, so I had to choose fiber-optic transmitters and receivers that would go the distance. This was crucial because signal degradation would occur if the transmitters and receivers signal distance parameters were less than the required distance. And thus corrupting the communication signal.

When we got the hardware installed at the ball field and fired it up, it was tested with a few good throws across home plate. Good Good.

Powers Process Controls "535 Process Controller" and Building Test Equipment

Here at REA Technologies,Inc., we are sometimes tasked to build test equipment in order to complete a repair.

Recently I was given an Powers Process Controls "535 Process Controller" used in the production of furniture. It was not certain whether the controller was at fault, or the problem was somewhere else in the machine. So a complete test of the 535 Process Controller was requested.

According to the machine prints supplied by the customer, One input labeled "DELIVERY" required a J-Type Thermal Couple input. I satisfied this input with a Thermal Couple we had in bench stock. Two other inputs were labeled +RSP/-RSP and +PLATTEN/-PLATTEN. These two inputs were 0 to 20mA inputs. To satisfy these two inputs, I designed and built a variable milli-amp source. The milli-amp source was controlled by a potentiometer, so that I could set the proper milli-amp current for the 535 Process Controller's inputs.

Without satisfying the three inputs, the 535 Process Controller would power up with RSP, PV1, and PV2 alarms. These alarms would stop the process controller from continuing and prevent further testing.

With the Thermal Couple and my milli-amp source, I was able to test all the Inputs as well as control the functions of the Outputs. The 535 Process Controller functioned normally. One of our field technicians went back with the unit and found the actual cause of the problem in the machine. He performed the necessary repairs and got the customer's machine running again.

FANUC I/O PCB, Type A20B-1001-0550/058

Recently I worked on a FANUC I/O PCB, Type A20B-1001-0550/058 from a company in Nevada. Upon initial inspection I found the 6.3AMP fuse (designated F2) was blown and the fuse holder was destroyed. Traces were blown off the pcb in the vicinity of a FANUC Hybrid Module Part Number NFZ2BC6WO (designated DVA04). And the NFZ2BC6WO Hybrid Module was scorched on one side. As I was going through the pcb in search of other problems, I also found an MB74LS240 IC (designated IC7) with a shorted pin 18. This pin drives one of the inputs to the Hybrid Module at position DVA04. In addition to this the Hybrid Module Input Enable circuit had two PNP Transistors that were shorted. This board was hit hard. Luckily, though, the control logic section was intact, as I was able to power up the pcb, and found life in this area. And no IC was drawing a large current and getting hot.

Before I fixed any of the found problems, I had to determine if the NFZ2BC6WO FANUC Hybrid Module was serviceable. I reverse engineered the Hybrid Module connections on the pcb to find the inputs and outputs. From this and consultation with our lead engineer, we determined that the outputs were TRIAC based. And the inputs were Opto-Coupled. I removed the suspect Hybrid Module, and set up a test circuit. The Hybrid module passed our test. It survived the explosion.

Inside the 6.3A fuse holder (F2) is a blown fuse switch. This switch was melted. One side of the switch goes to a red LED (designated LED3) that indicates a blown fuse when illuminated. The other side of the switch is tied to IC7's ground. What appears to have happened is that when the fuse blew (due to external circumstances), the Higher Voltage arced over to the fuse-blown switch and travelled into IC7 through the ground. The trace between the fuse-blown switch and IC7's ground was blown off the pcb.

I removed and replaced the shorted IC and Transistors. I repaired the blown traces and re-installed the Hybrid Module. And I replaced the fuse holder and installed a new fuse to fix the FANUC I/O PCB. I then tested the other TRIAC Hybrid Modules good as well as the Hybrid Module Input Enable circuit.

We shipped the FANUC I/O PCB back to the customer and when they received it they installed it in their machine. Afterwards, they gave us a call to let us know that it was working and they were very pleased.

Parker Compumotor ZETA6104 Indexer/Drive

Our lead field technician brought in a Parker Hannifin Corporation Compumotor ZETA6104 Indexer / Drive that the customer said had been functioning strangely. The ZETA6104 was used in a tool changer application. After disassembling the ZETA6104 and finding no obviously damaged components, I applied 120VAC to the line input. The control voltage power supply did not come up. It appears that the customer’s description of “functioning strangely” was due to the +5VDC power supply starting to fail. And when I tested the ZETA6104, the power supply had given up entirely.

After fixing the power supply, our lead engineer downloaded and saved the ZETA6104’s Program Initialization Data and Tool Changing Program to a laptop computer. This being done on the chance it could be lost in the future and require re-loading.

To test the ZETA6104 in this application, I built an interface board to simulate the machine I/O functions. Our lead engineer studied the tool changer program code to figure out how to properly sequence the inputs to simulate the machine. With the interface board I completely tested the ZETA6104 as if it were running in the machine. The ZETA6104 passed all the tests.

The field technician installed the ZETA6104 Indexer / Drive at the customer site and it performed without error.

Schleicher PROMODUL-U PLC Rack

A customer sent us a Schleicher PROMODUL-U PLC Rack from a Burkle Hot Press. The UNG 230 Power Supply was inoperable. We disassembled the power supply and found two burnt resistors in the Switch Mode Power Supply MOSFET circuit. The resistors had burnt open and the color code was charred. So determining the resistor value had to be found another way. I also found that the two MOSFET’s in the switching circuit were shorted. I reverse engineered (drew a schematic) of this circuit so that we could determine what the purpose and Ohmic value of the burnt resistors were. This would allow us to replace them with the proper resistance values. And in the process of reverse engineering, I tested the other components involved in the Switch Mode Power Supply circuit. I found that the Current Mode PWM IC was inoperable. I replaced the bad IC and shorted MOSFET’s. And through the reverse engineering process found that the burnt resistors were in the source to bus-ground connection of the MOSFET, and used for current sense feed back to the Current Mode PWM IC. From this knowledge we were able to replace the resistors with the correct values.

I performed the initial power up with the UNG 230 removed from the PROMODUL-U PLC Rack so that I could test the +5VDC and +24VDC output voltages at its edge connector. I gradually loaded the +5VDC output with an external resistor, eventually drawing 5 Amps from the UNG 230 Power Supply Unit. The +5VDC and +24VDC outputs maintained excellent regulation with no voltage ripple.

The UNG 230 Power Supply Unit performed excellently in the PROMODUL-U PLC Rack.

We need it NOW!

I remember during my days of being a plant manager and when we had a machine go down, the urgency in which we needed that machine back up and running. It never fails that the machine that breaks is the one with the back log of work. Or it always has the emergency order for your customer.
When that machine breaks, what do you do?
In February we had a customer call us from the mid-west and their main woodworking press went down. They did the best they could to find the problem and traced it to the electronic rack. Don't Shock Your Chips!

Did you know that walking across nylon carpet can generate up to 4kv of static electricity? Walking across a vinyl floor can generate up to 12kv. These voltages are extremely harmful in the world of electronicsand electronic repair. If you carry a circuit board loaded with TTL chips across carpet you have most likely fried them all as they are 5v devices. Memory chips don't fare well either. When handling chips and circuit boards in an area with carpet or vinyl care has to be taken to eliminate ESD or Electro-Static discharge. This is done via several different means. One is to attach a ground strap sending static straight to ground. Another is to use static bags when transporting circuit boards across the room. Here at REA we take the utmost precautions to reduce static electricity. This is a very important detail to keep in mind when sending your pcb's for repair. As mentioned earlier, would you like 12kv to zap your motherboard? I think not. Send it to the professionals, REA. We won't cause you any static!

The Power of DNC

We find many customers who have CNC equipment do not use their equipment to it's fullest capability. Just recently I had a customer with a Shoda router with a Fanuc control. This customer was writing his CNC programs by hand on the operator panel and then copying it to a spiral notebook by hand, because the control only had enough memory to hold half a dozen programs.

I asked him if he'd considered using DNC, and he'd never heard of it.

DNC stands for Distributed Numerical Control, and basically it's a remote storage center for CNC programs. Normally, the way it is configured, you have a PC running a DNC server package (WinDNC is a favorite of ours) and a serial cable connection back to the CNC controller on the machine.

Once you have it configured, the operator can call up any one of hundreds (or thousands) of programs that are stored on the computer, and the computer streams the program back to the CNC control via the serial cable. no more writing it by hand on the control, with it's clunky interface.

We set this customer up with a DNC server, and tied it into their LAN so that the developers can write the program on their computer, and transfer it to the DNC server over the ethernet network. then all the operator has to do when he gets an order is call the correct program out to the CNC and run it.

It saves massive amounts of time where the operator was recreating or reentering a program by hand (taking 15 minutes or more) when the DNC transfer is over in seconds. Over time that builds up to a definate improvement in production times and quantity of product produced per day.

You can also connect multiple machines to a single DNC server. Theoretically, you can run an entire factory floor off the same server, as long as you have enough serial ports to make the connections. Products like RocketPort add extra serial ports to the server. I've set up DNC servers to connect to over two dozen machines at once, with all of the CNC machines on the factory floor storing all their programs in a central location that can be easily backed up.

New technology allows many new ideas built on this subject. Serial tunnelling over TCP/IP allows you to connect to a DNC server that is offsite somewhere else on the LAN or the Internet, and wireless radio to serial devices do away with the clutter of cables running over the factory floor.

The Importance of Proper Packaging When Shipping CRT Monitors

I received an older CRT monitor for a Holzma angular saw this morning from a new customer in Alabama. They are quite lucky that it arrived with no broken glass. The unit was not packaged very well. One has to understand that often times boxes are drop-kicked or punted to their destination. It is the shippers' ultimate responsibility to make sure that the item(s) is adequately protected during shipping.

When packaging CRT monitors I always wrap them in bubble wrap. After this is done I then will cut out a piece of cardboard and tape it over the face. I often double layer the box it is going in as well. This takes a little extra time but is worth it. Replacing a damaged CRT can get very costly if you can even find one. Often they can be replaced by newer LCD's that are not cheap.

Here at REA the utmost care is taken when returning a repaired item to a customer, be it a monitor, a pcb, a motor, etc. I have been responsible for shipping and receiving here for the past 8 years or so. I can proudly say that I can count the damaged items I have personally packaged and shipped on one hand. A lot of care and attention is given by me to ensure that the customer receives their repaired item back in one piece.

So as you can see, the job is not over when the repair is done. The item has to make it back to the customer intact and functioning. When shipping your repair to us you can be assured that it will be treated as if it were my own.

Does weather effect your equipment

Saw upgrade

Completing machine upgrades is always a rewarding experience because the customers, especially the machine operators, are so excited about seeing aggravating machine problems become a thing of the past. This was the case last week when we went in on Friday morning and modified a North Tech cross cut saw that had previously been upgraded with a Tiger Stop positioning system. That evening the operator came in to test the newly modified system and was delighted that we had addressed every issue that plagued him on a daily basis. Modifications such as this, not only improve productivity, but also the morale of the people running the machines. Added to the productivity problems was the potential of damaging a $15,000.00 diamond tipped saw blade.

In this case, it was a simple matter of removing devices that are not only superfluous, but prone to failure, and installing a small PLC to control a few inputs and outputs. The result is always an electric panel that is less cluttered and therefore easier to troubleshoot in the future. Some first time customers panic when we go in and rip out all of the unnecessary, problem causing devices, but are always delighted with the results. These upgrades usually pay for themselves very rapidly with the increase in production that was gained by eliminating the downtime caused by these problematic components. Another benefit is that you eliminate keeping these, often very costly items, in the stock room.
